To mitigate limitations of mu-EDM, hybridization of the process is done using vibration assistance. However, ambiguity remains as to the extent of effect of hybridization on different materials. In this work, experimentations are performed to explore and assess whether the benefits, and disadvantages, of hybridization are dependent on type of material used. Three workpiece materials-AISI 316 SS, Co29Cr6Mo and BeCu, which have different thermal, electrical and mechanical properties are chosen. Microholes of varying depth are drilled at different vibration frequencies and discharge energies to assess the effect on machining time, tool wear and surface roughness. Thereafter process outputs are modelled using a nonparametric probabilistic method called Gaussian Process Regression and are validated on new design points. It is found that effect of vibration is highly material specific and benefit is mostly limited to reduction in machining time. Microscopic images of machined surface reveal extreme globule formation in AISI 316 SS and few micropores in Co29Cr6Mo. Mainly due to the size reduction, the process has many special characteristics, such as the relatively large tool run-out, the relatively large deformation and the cutting edge radius of the micro-milling tool. The cutting force is often correlated to the phenomena mentioned above, its analysis is therefore often required. The main objective of the present paper is to analyse and compare the characteristics of cutting forces in micro-milling of different hardened steels. A systematic series of experiments were conducted on a hardened AISI H13 hot-work tool steel and a Bohler M303 martensitic corrosion resistance steel. The hardness of both materials is 50 HRC. A 500 mu m diameter two fluted carbide micro end mill and a five-axis micromachining centre were applied. The effects of the cutting parameters are analysed by the analysis of variance (ANOVA). The application of cooling approach is needed to reduce the generated cutting temperature at the machining area. To overcome such problems during direct drilling, different drilling techniques are followed. Peck drilling is among these methods in which the drilling process is conducted in a number of steps to achieve holes with large aspect ratio. The current study presents a detailed comparison between direct drilling and peck drilling of Ti-6Al-4V in terms of tool life, surface roughness, thrust force, torque, and burr formation.
